If you do another print and it has those wavy lines, the extruder may not be secured into place well enough, sometimes the screws get loose and it causes wobbly wavy lines in the first layer usually pretty bad
Take inspiration for the revuelto for the tail lights, Y shaped.

on the acrlyic you can also etch/ sand blast logos into them that the light can catch on, I've done this using 1/2" and it works amazing.
I have struggled with migraines most of my life, one thing that has really helped is a higher sodium diet. As it turns out I needed that and so I drink several electrolyte beverages every day and increased sodium has helped. Research LMNT. Despite drinking lots of water, I was still always dehydrated.
He77 yeah spackle! Check out RamyRC's giant 3d printed molds for huge RC airplane parts, he's used spackle to smooth out the molds. Though he's printing the mold directly and not a base to make a mold from, but those come out super smooth!!

finally back to car content! boat and camper content was dreadfully bowring
layer after layer of high build primer, when you could have leveled most of it all with the real secret.. milkshake. mix bondo with fiberglass resin to get a creamy milkshake consistency, then basically just pour it on. easy to sand, and does a way better job of filling small cracks and voids and will be waaaay stronger than just layer after layer of paint
You should look into the various JB Weld epoxy products. Very good for some of the work you're doing. Sandable, paintable, very strong. Things like the carbon fiber voids or assembling your 3D printed parts.
SEMA is so played out. It’s like a gathering of clowns and clout chasers. Pretty pathetic.
I really would have like to see the printed sections with an interlocking edge. Just cause why not and no plastic weld.
clear panels over the engine is a must (look at newer supercars) but look at PPF for the plexiglass because scratching on the plexiglass are impossible to remove. Also inspiration for the plexiglass look at the LP-640 cover?

Sorry to hear about your migraines, my wife gets them bad as well. What works great for her is "Eletriptan" aka Relpax. They are expensive but by using Good Rx gold I got the cost down to about $35 for the month (insurance wanted close to $100) It's only 12 tablets but its based on the amount of migraines on average per month. She swears by these. I hope you find something that works.

Skim coat diluted with acetone allows to go on thinner, and potentially easier to sand. From the nerd community printing statues.

You can use a pressure washer and wash the spackle right off.
The wavy surfaces of the print usually means there is some oscillation somewere. Usually with FDM printers that have one overhead gantry is that the fast motion of the moving assembly will cause vibrations in the entire gantry and deviate where the print nozzle actually needs to be. If the gantry isn't braced, I would suggest doing that. Or slow the print speed down a bit. I know it slows down your prototyping phase but it may save you time in sanding and waiting for bondo/spackling to dry
Hey Chris, I know you check the comments somewhat decently….. can you give out your spray gun information? Like what gun/compressor? At my shop I'm useing a 3m accuspray 2.0 and I use 1.4 and 1.8 tips the most. But at home I got the 5 dollar HF special which is…on its way out. So if you're wondering… your the reason that I got into painting to begin with.

I dont think the plexi will withstand the engine heat. Use Lexan a polycarbonate. I would also consider doing all 4 louvers and maybe paint a black edge on the clear at the front and back pieces if you need a little transition.
